Copy to another MC?

If I bring my MC with FreeMB & ESR installed on it over to my brothers place, will it work to just copy all the files from my MC to his? Or will I have to do a new install using his specific system & MC?

you will have to do a new install with his MC, since the MCBoot is based on a MC-ID, that is unique for every MC, so you can do it at either his or you PS2, tho I advise to do it at his, since then it'll defenitely work... do not that the MC has to be in mc slot 1 for the installation to work

That's not exactly correct, if both you and your brother both have the same third party memory card, they will most likely contain the same MC-ID, as third party companies normally use the same one for all memory cards.

There's also a chance that this third party memory card is incompatible with freemcboot because it's third party.

The best you can do is install again though.
